With only 100×150 ft of warehouse space, their inventory of 900–1,000 panels had spilled into temporary storage containers in the parking lot. The system couldn’t keep pace with their O&M workload. Founded in 2018 and headquartered in New Jersey, MaxSolar is a dedicated solar operations and maintenance (O&M) company. Their national footprint is growing and now includes the Northeast and Mid-Atlantic, California, and Midwest. From carports and rooftop arrays to large open-field sites, MaxSolar takes on any issue affecting a solar installation: diagnosing the problem and restoring full production.

With ~100 employees, MaxSolar believes in doing the job right over being the fastest or cheapest. Their team brings deep experience across multiple generations of solar technology and code cycles—which is why keeping a reliable stock of hard-to-source older panels is an operational necessity.

Situation

Unlike solar installers who purchase panels for a specific project, solar O&M providers like MaxSolar must maintain a standing inventory of modules across multiple generations of technology, including older, discontinued models that active legacy sites still require. Sourcing 350–450W panels on short notice is increasingly difficult, so keeping hundreds on hand is what allows MaxSolar to respond to a customer emergency within days rather than weeks. A hailstorm in the Chicago market, for example, required large-scale module replacement on short notice—the kind of event that makes a well-organized, ready-to-deploy inventory essential rather than optional.

At peak, the warehouse held 900–1,000 solar modules—far more than the limited 100×150 ft space was designed to accommodate.

Without a dedicated solar panel storage system, panels were stacked on standard wooden pallets wherever they would fit, including outside in the parking lot where 6–10 additional pallets sat in temporary storage containers. The result was a disorganized, space-consuming environment that made it difficult to locate the right panel and left modules at risk of damage.

Solution

Jonathan Fort, who was overseeing MaxSolar’s warehouse and logistics operations at the time, recognized the need for a better storage system and brought PVpallet’s solar panel pallets into the operation in 2022. Starting with approximately 25 units, the system quickly proved its value. By the time Jozef Magiera joined the team as Logistics Coordinator—taking over procurement, RMA, and day-to-day warehouse management—PVpallet’s solar panel pallets were already embedded in their workflow. As inventory grew, so did their fleet, reaching 36 PVpallet Series X units. Years on, MaxSolar remains a long-time PVpallet partner. “We’ve relied on their products, and they’ve consistently exceeded our expectations,” explained Jozef.

A Modular Solar Panel Storage Rack System

MaxSolar uses PVpallet’s solar panel pallet to:

  • Store warehouse solar modules vertically and safely, organized by customer and job

  • Stack pallets up to three units high in a 4×5 grid configuration, increasing usable floor area by utilizing vertical space

  • Hold panels in a static, vertical position using blue load management tabs—eliminating stacking pressure

  • Temporarily store panels destined for recycling (such as modules replaced after weather events), keeping those separated cleanly from active inventory

Each solar panel pallet is labeled by customer and location—for example, “PVpallet 24, Row 3, Position X”—giving every technician an instant reference point when pulling inventory for a job.

 

Results

Space Savings: A Compact Solar Panel Storage Footprint

The most immediate impact was reclaiming the warehouse itself. Switching to reusable solar panel pallets and stacking them three high in a 4×5 grid configuration turned what had been sprawling, disorganized floor stacks—with overflow into the parking lot—into a compact, fully contained solar panel storage footprint. The parking lot is clear and panels are easier to access.

Labor Efficiency: 30 minutes saved per module retrieval

Before PVpallet, finding a specific solar panel required searching through pallets and pallets of loose modules—a process Jozef estimates took up to 30 minutes. For an O&M company where rapid site response is a core promise, that kind of warehouse delay is an operational liability. Today, each PVpallet is labeled by customer and location, so technicians know exactly where to go before they even enter the warehouse.

Zero In-Warehouse Breakage

Since implementing PVpallet’s solar panel pallets, MaxSolar has recorded zero module breakages inside the warehouse. Breakage now only occurs in rare shipping incidents rather than from storage or handling within the facility.

Outstanding Customer Support

When an arm brace broke on one of their solar panel pallets during stacking, MaxSolar reached out to PVpallet and a replacement part was shipped out the same day—along with a video guide on installation. Jozef described the experience as the total opposite of the difficult return processes they’ve encountered elsewhere: “PVpallet responded within a couple minutes, really easy process. No problems or any issues.”

MaxSolar is growing rapidly. The company is on track to grow its field-technician team by roughly 40%—and is actively expanding its O&M footprint into new markets.
